🔍 Detailed Diagnostic Tests

Test 1: Pressure Retention Test

  • Result: Only 4 PSI drop in 3 minutes
  • Conclusion: Check valve likely OK (no rapid bleed-down)
  • Location: Under truck, along frame rail (driver's side)

Test 2: 30-Minute Wait Test

  • Result: Pressure drops to 37 PSI after 30+ minutes
  • Impact: Requires 2+ pump primes to reach 50 PSI for starting
  • Pattern: Engine starts ONLY when fuel pressure ≥50 PSI before cranking

Test 3: Running Pressure Test

  • Result: 53-54 PSI at idle
  • Conclusion: Pump works fine when running, just weak on prime

Test 4: Battery Charger Test (2026-03-23 12:38 PM)

  • Setup: Battery charger attached to battery throughout testing
  • Residual line pressure: 12 PSI
  • After first prime: 48 PSI
  • After second prime: 52 PSI
  • Result: Engine started after second prime
  • Key observation: First time in a long time engine started WITHOUT starting fluid in air intake
  • Conclusion: Weak battery is definitely contributing to the problem. Battery charger providing sufficient voltage to help fuel pump build better pressure.

Test 5: Final Verification (2026-03-27)

  • Setup: Battery charged via charger
  • Result: Engine starts immediately, no primes needed, no fuel pressure issues
  • Conclusion: CONFIRMED — The battery is the root cause. Not a fuel pump or filter issue.
  • Explanation: Weak battery causes voltage sag during cranking, which prevents the fuel pump from building sufficient pressure. When battery is charged, voltage is stable and fuel pump builds proper pressure on first prime.

Test 6: Post-Battery-Replacement Verification (PENDING)

  • Setup: New battery installed
  • Result: Awaiting test
  • Expected: Engine starts immediately on first prime, full fuel pressure achieved
  • Will confirm: Battery was indeed the sole culprit

🎯 Root Cause Analysis

Primary Cause: Weak Fuel Pump

Symptoms:

  • Can't build full pressure during initial prime cycle
  • Reaches 48 PSI on first prime (should be 55-62 PSI)
  • Works fine when running (53-54 PSI at idle)

Why this happens:

  • GM EFI needs 55-62 PSI for proper fuel delivery
  • At 48 PSI, injectors don't deliver enough fuel for cold start
  • Multiple primes build pressure to 50+ PSI, which is barely enough to start

Contributing Factor: Clogged Fuel Filter

Details:

  • Has NEVER been changed since John owned the van
  • Approximately 50,000+ miles on original filter
  • Pump struggling against restriction, exacerbating low pressure issue

📋 Detailed Next Steps

Replace Failing Battery (DO FIRST)

Parts:

  • Type: Standard 12V automotive battery (Group 65 or equivalent)
  • Cost: $100-200 depending on brand and warranty
  • Availability: Auto parts stores, big box retailers, online
  • Purchase Status: 📝 PENDING - John to install new battery

Tools needed:

  • 10mm wrench (or socket)
  • Safety glasses
  • Battery terminal cleaner (optional)
  • Battery grease or petroleum jelly (optional, for corrosion protection)

Time estimate: 15-30 minutes

⚠️ SAFETY WARNING:

  • Always disconnect NEGATIVE (-) terminal FIRST
  • Always connect POSITIVE (+) terminal FIRST
  • Be careful of acid spills
  • Wear safety glasses
  • Remove metal jewelry before working on battery

Installation steps:

  1. Disconnect NEGATIVE (-) terminal first
  2. Remove hold-down clamp/bracket
  3. Remove old battery (it's heavy - get help if needed)
  4. Clean battery tray of any corrosion
  5. Place new battery in tray
  6. Install hold-down clamp/bracket
  7. Connect POSITIVE (+) terminal first
  8. Connect NEGATIVE (-) terminal last
  9. Apply battery grease to terminals (optional)

  11. Verify fuel pressure reaches 55+ PSI on first prime
  12. Clear any diagnostic codes (P0300 if still present)
  13. Test drive to verify smooth operation

🔋 Battery Test Plan (2026-03-22)

Hypothesis: Weak aging battery causing voltage sag during cranking, preventing fuel pump from building full pressure

Test Procedure:

  1. Connect battery charger and fully charge battery
  2. Disconnect charger (leave battery connected)
  3. Wait 24 hours (replicate no-start condition)
  4. Check fuel pressure on first prime
  5. Compare to yesterday's 42 PSI residual

Expected Results:

  • 55+ PSI on first prime → Battery was culprit, pump is fine
  • Still 46-48 PSI → Pump is definitely failing, need replacement

Current Status: Awaiting test (John has charger, test scheduled)

Previous Issues on This Vehicle

  • Distributor rotor issue (resolved 2026-03-21) - coincidental, not related
  • Crankshaft position sensor history - had issues before on this van
  • Distributor corrosion - recurring issue (~1x/year) on this van

  • Timing is electronically controlled — distributor is NOT adjustable
  • Fuel system type: Electronic Fuel Injection (EFI)
  • Expected pressure range: 55-62 PSI operating pressure
